We used to use what we called "bear shit" to bond structure into glass vehicles. A mix of resin, gel coat and kittyhair bondo. Have you considered perforated steel? It would then be encapsulated inside the fiberglass. You could grind areas and still weld to it.

Solved. New fuse box and it fires right up, no hesitation. Not sure why I hadnt thought about it sooner but for anyone that may have this problem in the future, you can confirm your fuse box relay is bad by (only applies to 2nd gen) jumpering the Black/Red and Yellow/Red wires together at the fusebox and hitting the start button with the key on.
So i bought another junction box off ebay from a 1993ex500 with 7k miles on it that was said to be working, swapped it in and im still having all the same problems. The first time I started the bike, I had the back half of the harness hanging off the bike with the reserve lighting device, igniter, and everything else hooked up. I was starting to install a fused accessory power rail on my bike and then realized one of the fuses in the junction box is labeled "ACC". I found a wiring diagram online and if im correct there are 2 brown wires powering the junction box. From that it goes through the relay and fuse then out the blue/yellow wire to the headlight etc. . The regulator/rectifier doesn't seem to be bad since the brown/yellow aren't shorted and it makes no difference whether it's connected or not.
